ZE crashing when loading bigger models

Hey guys,
I'm currently facing a very weird issue with the ZeroEditor which I cannot solve.
As some of you might know Wolf and I are working on a Stargate mod for SWBF2; I've started the map for it months ago and I could work on it with ZE perfectly.
Since I was having trouble with Windows I decided to reinstall it. So I did that, but now, as soon as I'm trying to load this map, ZE crashes when loading the layer (*.lyr) with the custom props.
I spent hours on trying to get this to work, but no success. So I decided to start the map again from scratch but ZE will crash sometimes when trying to load a custom prop.
The assets have not been altered for months, the odfs are all the some as are the textures, the only difference I was able to find was the size: ZE seems to crash when trying to load custom props that are bigger than 400kb.
Now, we could split up a couple of meshes to get them smaller in file size but for a couple of flyers (or flyers that need to be on the map as prop for hyperspace spawn or as animated turrets) that's not possible.
The weird thing is: The map (respectively ZE) worked perfectly before. No issues at all - I could open and edit the very same map that is crashing now without problems.
I just reinstalled Win 8.1, so I'm using the same OS as before, the graphic drivers are the same, hardware is also unchanged.
Has anyone of you ever faced such an issue? An idea what I could try?
Any help would we greatly appreciated as this is a huge setback for our project.
